This project involves the design and implementation of a high-voltage, variable 10 kV DC power supply based on Switch Mode Power Supply (SMPS) technology. The objective is to generate a stable, adjustable high-voltage DC output with improved efficiency, compact size, and precise control compared to conventional linear or transformer-based high-voltage supplies. The system operates by converting the input power (AC mains or DC source) into a high-frequency switched waveform using an SMPS controller. This high-frequency signal drives a high-voltage flyback transformer, enabling efficient voltage step-up with galvanic isolation. The transformer secondary output is rectified and filtered using high-voltage fast recovery diodes and capacitors. To reach the required 10 kV DC level, a Cockcroft–Walton voltage multiplier (if required) may be employed at the secondary stage.

We are a three-member hardware/PCB team with 25+ years of combined experience designing high-voltage SMPS supplies for industrial, medical, and air-treatment systems. We have delivered compact, adjustable HV sources using flyback and forward topologies with galvanic isolation, fast-recovery HV rectification, and Cockcroft–Walton multipliers where needed to reach stable 10 kV DC. For your variable 10 kV SMPS, we will produce a complete, production-ready package: a clearly annotated schematic with design calculations (controller selection, magnetics sizing, turns ratio, auxiliary bias, snubbers/RC clamps, dv/dt management), controlled-creepage layout and field grading, and a robust EMI/EMC strategy (primary/secondary shielding, optimized return paths, common-mode chokes). We’ll simulate in LTspice to validate loop stability, ripple, soft-start, and fault handling, then finalize a 4‑layer PCB in KiCad/Altium with HV clearances, potting keep‑outs, and thermal paths. Deliverables include layout files, Gerbers/ODB++, drill, IPC‑356 netlist, 3D STEP, assembly/fab notes, and a globally sourceable BOM with vetted alternates for critical HV parts (core, wire, diodes, capacitors). We’ll provide concise user notes covering adjustment, monitoring via scaled HV divider, calibration, and safety (interlocks, bleeders, arc detection, current limit). Typical cadence: 5–7 days for schematic/magnetics and simulations; 7–10 days for layout, documentation, and manufacturing outputs.
